TPU & Flexible Filaments: Shore Hardness, Print Settings, and Gasket Design

TPU & Flexible Filaments: Shore Hardness, Print Settings, and Gasket Design

Why Shore Hardness Dictates Everything

Thermoplastic Polyurethane (TPU) bridges the gap between rigid engineering plastics and flexible rubber elastomers. Unlike rigid materials where tensile strength dominates the spec sheet, flexible prints are defined primarily by their Shore Hardness on the A-scale:

  • 85A (Soft / Rubber-like): High flex, superior vibration dampening, and pliable sealing gaskets. Requires direct-drive extruders and conservative print speeds (15-25 mm/s).
  • 95A (Semi-flexible Standard): The sweet spot for industrial prototypes. Stiff enough to feed reliably through Bowden tubes, yet resilient enough for protective bumpers, cable grommets, and snap-on covers.
  • 98A & 60D (Rigid-Flex): Structural parts requiring extreme impact shock absorption without floppy deflection, such as industrial wheels, machinery feet, and hammer heads.

Extrusion Dynamics: Eliminating Buckling & Stringing

Because flexible filaments compress under push force, printing TPU requires strict extrusion discipline. Turn retraction speed down to 20-30 mm/s and limit retraction distance to 1-2 mm on direct-drive setups. Avoid long Bowden runs whenever possible. Ensure nozzle temperature is calibrated between 220 °C and 235 °C to achieve thorough inter-layer crosslinking, and disable print cooling fans for the first two layers to prevent curling.

Engineering Leak-Proof Gaskets

Standard 3D printed walls can harbor microscopic porosity between toolpaths. When designing hydraulic or pneumatic seals:

  1. Increase Extrusion Multiplier: Set extrusion flow to 105% to 108% on perimeter loops to eliminate micro-voids between concentric lines.
  2. Design for 20-30% Compression: O-rings and perimeter seals should experience a targeted 20-30% vertical squeeze when housing fasteners are torqued down.
  3. Use Continuous Toolpaths: Design rectangular or circular profiles without sharp 90-degree internal corners, allowing the print head to maintain constant velocity and extrusion pressure.
A properly designed 95A TPU gasket with 105% flow can maintain an IP65 moisture barrier without requiring secondary silicone sealant.
