In equatorial climates where ambient temperatures routinely exceed 35°C, high-current fast-charging pushes lithium cell internal temperatures into dangerous degradation zones. Keeping core cell temperatures below 45°C while maintaining cell-to-cell thermal variance under 3°C is critical for battery pack lifespan and fire safety.
Air Cooling vs Liquid Cold Plates
Depending on discharge rates and duty cycles, hardware teams utilize two primary architectures:
- Forced Air Cooling: For low-cost electric two-wheelers with moderate discharge rates (1C to 2C), forced convection channels routed through custom 3D printed ABS baffles provide adequate cooling with zero leak risks.
- Liquid Cold Plates: For commercial commercial vans and high-rate battery swap stations, CNC milled aluminium cold plates with friction-stir welded or gasket-sealed internal coolant channels deliver direct heat extraction from cell bases.
Thermal Interface Materials (TIM) and Gap Fillers
Mechanical tolerances between cylindrical cells and heatsinks create air gaps with poor thermal conductivity (0.026 W/m·K). To bridge this barrier:
- Thermally Conductive Gap Pads: Soft 1.5 mm silicone pads (conductivity 3.0 to 6.0 W/m·K) conform around cell tolerance variations under pack compression.
- Structural Thermal Adhesives: Thermally conductive two-part polyurethane potting compounds that simultaneously bond cell matrices to aluminium trays while conducting heat away.
